I agree with Mike, epoxy don't damage the polysterene (extruded foam). Already tried that in the past and it worked OK.

 Sorry, not. On the time when I done it I had no camera nor cell phone with camera. A big mistake! Shocked

 Not, it was a front tuning bumper. I also made a full-size car foam plug for another customer (again it was tuning) but that work was not designed on computer because I only added foam planes directly to the car body (normal car) and sculpted then by hand.
 I can show a project started by me but not finished by me. It's on my website under the: Gallery > My first project.

Goldie I can't show pics due to an agreement with the guy I am doing this for. In my case, I was not coating the foam, but rather using the resins to glue sections together. The bondo and primer I learned on my own, on another project. I don't have photos of the damage of the bondo and primer. I also am not so sure the bondo damage was not due to the exotherm of when the mix kicked off. I did put it on pretty thick.

Hey, those look pretty cool!  If you don't mind me asking, where did you have them CNC cut?  How much was the cost?  Who did the 3d modeling, and in what software package?
Good luck with the project; I definitely envy your progress thus far!

Well finally got them back after 2 days of cnc milling Smiley

I have them milled by a friend Smiley approx 300 per part for large panels, but that includes having them epoxy coated and a fibreglass mould Smiley

Will be putting the bumper pics on in about 2 weeks Smiley My guy is on holiday until then:( all hats left is the window sections, roof, bumpers, side skirts and the engine cover:)

nice job on your parts , when you ask your guy to cut parts like you want them an how you want them ,it make the transaction go very smooth an 2 days is a very nice turn around , nice talking to you ,an i truly understand ,you want a part made to your satisfaction an he does it , that,s  customer service
